Why we said “No” to a last-minute change right before production—and saved our client’s product line.
A few weeks ago, an EV charging system client came to us with an urgent request.
The technical drawings were signed off, materials were staged, and production was literally hours away from kick-off. Then, the client’s team requested an immediate specification change: reduce the ground wire (PE) conductor cross-section to trim cable overall diameter (OD) and lower costs.
While we always strive to accommodate design changes, safety and compliance are non-negotiable at our manufacturing facility.
Our engineering team paused the production batch and immediately ran a full technical review based on IEC 62893 / EN 50620 standards. The results were clear:
- Thermal Stress Risk:Under fault conditions, the proposed ground wire size couldn’t withstand the prospective short-circuit current without insulation thermal degradation.
- Mechanical Durability:Long-term flexing tests showed that dropping the PE size compromised the overall structural balance of the cable, risking premature internal strain failure.

Our Approach: Instead of blindly executing a request that could compromise safety, we prepared a quick engineering impact analysis within 4 hours.
We proposed an alternative solution: re-engineering the inner jacket bedding and optimizing the filler layout, keeping the required PE conductor size intact while still reducing the target cable OD by 0.4mm—achieving their goal without touching short-circuit safety margins.
